HOW TO CHANGE A CAR ENGINE


How to Change a Car Engine Changing a car engine is one of the more difficult tasks a home mechanic may ever face. Replacing the engine requires different approaches for every year, make and model, so it’s important to utilize a service manual specific to your vehicle when taking on such a big project. While the process may be different from vehicle to vehicle, some elements of an engine swap are fairly universal and can be considered a basic outline of the procedures required. Part One of Three: Removing the Old Engine Edit Image titled Change a Car Engine Step 1 1 Remove the hood. While most projects done “under the hood” can be done beneath a hood that’s still in place, removing the engine from your vehicle is likely not one of them. The hood may interfere with your ability to access connections or bolts and will cause problems if you lift the engine out of the engine bay using a cherry picker or engine hoist. The hood will be held in place by hinges on either side, each with two or three bolts. You and a friend will need to support the weight of the hood as you each remove the bolts connecting the hood to the hinges. Once the bolts have been removed, lift the hood off of the vehicle.[1] Removing the hood is a two-person job, as one person will have to lift each end. Screw the bolts back into the hood to avoid losing them once they are removed. Place the hood someplace safe, with cloth pads at each point it may come into the contact with the ground to avoid damaging the paint. Image titled Change a Car Engine Step 2 2 Drain all fluids from the engine. An engine uses a number of different fluids in regular use and all of it will need to be drained prior to removing the engine. Start with the engine oil, which can be drained through the oil drain plug on the oil pan. The coolant can be drained from the radiator petcock, though it’s important to note that there will still be coolant throughout the system as you disconnect coolant lines. The washer fluid reservoir is likely attached to the body of the vehicle, rather than the engine, and can be left alone.[2] The fluids drained from your vehicle cannot be re-used in the new engine. Drain engine oil and coolant into separate containers for later recycling. You can bring oil and coolant to many auto parts stores to be recycled for free. Image titled Change a Car Engine Step 3 3 Disconnect the intake, exhaust and coolant lines. The intake draws air into your engine and looks like a pipe or tube traveling from the air filter to the throttle body. Disconnect the pipe from the throttle body, then remove all the fasteners holding the intake in place and remove it from the engine bay. You may or may not need to remove the radiator in order to remove the old engine, but you will certainly need to disconnect the coolant lines traveling from the radiator to the old engine. The exhaust can be unbolted at the bottom of the exhaust manifold.[3] Expect coolant lines to drip or pour coolant as they are disconnected, so place a container beneath each as you disconnect them. Refer to your vehicle’s service manual to ensure you have located and disconnected all necessary coolant lines. Remember that removing the exhaust bolts can be extremely difficult. Spray the bolts with WD40 and use a breaker bar to remove them, but be careful not to break the bolts. Image titled Change a Car Engine Step 4 4 Disconnect the wiring. Depending on the era of your vehicle, there is a wide variety of wiring possibilities that you may need to address when conducting an engine swap. The more modern the vehicle, the more wiring and sensors you’ll often have to contend with when disconnecting the engine. Be careful not to damage the connectors as you pull them apart, as they are usually made of plastic that can become brittle.[4] Refer to a service manual specific to your vehicle’s year, make and model to ensure you disconnect all of the appropriate connections. Older, carbureted motors may have fairly few wired connections to contend with, while brand new cars often have many electrical connections. Image titled Change a Car Engine Step 5 5 Unbolt the engine from the transmission. Depending on how the engine is mounted in the vehicle’s engine bay, the transmission may either be behind or to the side of the engine. The bell housing of the transmission fits into place at the back of the engine, or opposite where you will find the serpentine or drive belt. Remove all of the bolts that pass through the bell housing of the transmission and into the engine block. Place a transmission jack below the transmission to support its weight once it is no longer connected to the engine.[5] Be very careful not to strip the bolts that connect the transmission to the engine block, as it will be very difficult to drill and tap out bolts with broken heads. Do not remove the bolts one at a time. Instead, loosen each of them a bit at a time until they are all hand loose before removing them. Image titled Change a Car Engine Step 6 6 Disconnect the motor mount bolts. The engine in your vehicle is likely connected by three motor mounts, with the fourth serving as the transmission mount. These motor mounts are usually made up of steel and rubber (to absorb engine vibration) with a single bolt passing through the mount to secure the engine. You will need to use a wrench on one end of the motor mount bolt to hold it in place as you use another wrench to loosen and remove the nut from the other side. If you are using a cherry picker to lift the engine out of the engine bay, use your vehicle’s service manual to locate the points to bolt the chain to the engine without doing any damage, and put the chains in place as you remove the motor mounts.[6] If you intend to lower the engine out of the bottom of the vehicle, you will likely need to remove a cross member and place an engine jack beneath the engine. With the motor mount bolts removed, the engine will now be supported by the cherry picker or engine jack. Image titled Change a Car Engine Step 7 7 Either raise or lower the engine from the engine bay. Depending on the design of your vehicle, it may be easier to raise the engine out of the engine bay using a cherry picker, or to leave the engine where it is and raise the vehicle itself over it. If you are using a professional lift, raising the vehicle above the engine is fairly straightforward, but most home mechanics may struggle to lift the vehicle above the engine.[7] Have a friend jack the engine up using the cherry picker, as you carefully guide the engine to ensure it doesn’t begin to swing dangerously. Allowing the engine to swing around could cause damage to the engine or your vehicle and can easily injure you. Be extremely careful not to get a finger or hand pinched between a swinging engine and the engine bay, as most engines weigh hundreds of pounds. Advertisement Part Two of Three: Installing the New Engine Edit Image titled Change a Car Engine Step 8 1 Locate a good replacement. There are two primary methods of locating a replacement engine: new or rebuilt motors or motors from donor cars. New and rebuilt motors can be purchased from a number of online retailers. Brand new motors are commonly called “crate” motors and offer the reliability of a brand new engine. Rebuilt or refurbished motors were removed from donor cars and disassembled to identify any issues, then reassembled with new gaskets. Both new and rebuilt motors are reliable, and both can often be bought with a warranty. Donor engines are often the least expensive, as they are simply removed from another car and placed into yours.[8] Donor engines can sometimes be extremely easy to install, especially if both your vehicle and the donor vehicle are at your garage. Crate motors are the most expensive, but offer the highest level of reliability. Rebuilt and refurbished motors tend to cost slightly less, but are still considered quite reliable. Image titled Change a Car Engine Step 9 2 Visually inspect the new engine compared to the old. Before installing the new engine, compare it to the one you just removed to ensure they match. Because the same vehicle may have come with multiple engines in the same model year and there may be dozens of variations over the years, it’s important to verify the new engine will bolt in exactly as the old one did. Look for the placement of the accessories (like power steering, alternator and air conditioning) as well as the location of the intake and exhaust manifolds and motor mount brackets.[9] If the new engine is missing any accessory components like power steering, it may be easier to remove it from the old engine and install it on the new one before it is placed into the engine bay. Engine blocks often have engine codes cast into them. If you locate the engine code, refer it to your vehicle’s service manual to ensure it is the proper engine for the vehicle. Image titled Change a Car Engine Step 10 3 Either lower or raise the new engine into the engine bay. Place the new engine in the engine bay using the same method you used to remove the old one. If you are lowering the engine into place, have a friend slowly and carefully release the pressure in the cherry picker as you guide the engine into place. Take great care to slide the engine into place over the input shaft of the transmission without damaging it.[10] The engine may want to twist in the chains as it is lowered by a cherry picker, so be careful to keep the engine aligned properly. Do not release all of the tension in the cherry picker once the engine is in place. If you lower the vehicle down over the engine, take great care to ensure it is lined up properly to avoid doing damage to the body of the vehicle or the engine. Image titled Change a Car Engine Step 11 4 Bolt the engine in place using the motor mounts. With the engine in place, slide the motor mount bolts through the motor mounts and secure them using two wrenches. Make sure to have all three motor mounts connected and tight before releasing the tension on the cherry picker and allowing the car to support the weight of the engine.[11] Before connecting the new motor mounts, inspect them for damage. If the rubber bushings are cracked or damaged, you should replace them before installing the new engine. Reduce the pressure on the cherry picker slowly to ensure the motor mounts will support the weight of the engine. Image titled Change a Car Engine Step 12 5 Connect the engine to the transmission. Using the same bolts you removed from the bell housing of the transmission, connect the new engine to the old transmission. Make sure the transmission’s bell housing slides into place and is flush against the engine block and is not at any kind of an angle as you tighten the bolts.[12] Refer to your vehicle’s service manual to find out the specific torque specifications required for the bolts connecting your transmission to the engine. You may need to use a torque wrench to ensure you place the proper force into tightening these bolts. Depending on the make, year, and model of your vehicle, connecting the engine wiring harness may be a fairly simple or an incredibly complex endeavor. If the new engine and the old are exactly the same, it will simplify the process of locating and connecting each of the necessary wires, sensors and connections.[13] New model vehicles have far more wiring to contend with. Failing to connect the wiring harness properly can prevent the engine from running, make it run poorly, or affect the interior operations of the vehicle such as the gauge’s operation. Image titled Change a Car Engine Step 14 2 Run all the necessary connections. Reconnect the coolant lines and all other connections you had to separate when removing the old engine. If you needed to remove components from your old engine to install on your new one, such as the intake manifold or fuel rail, be sure to connect these as well. Use your vehicle’s service manual to locate and connect all coolant, vacuum, and fuel lines that must be present to make your vehicle run properly.[14] This is likely the most time consuming step in the process, as there are a number of connections to address. Reinstall the intake, connecting it to the air filter and mass airflow sensor (if equipped) on one end and the throttle body on the other. Reconnect the coolant lines to the radiator in the same way you removed them. Many coolant lines will require a hand wrench or phillip’s head screw driver to tighten over their respective pipes. With everything in place, refill your radiator with a 50/50 water and coolant mix and add the appropriate amount of oil to the engine. Turn the car over without letting it start a few times (by turning the key as though you want to start it, and then back quickly) to prime the fuel pump and being pumping oil through the engine before starting it for the first time. These days, many drivers have roadside assistance services that will actually come out to fix your flat, but, nonetheless, it's always smart to know how to change a flat tire yourself. If your situation is time-sensitive and you need to get back on the road as quickly as possible, you may not be able to wait for roadside assistance. It's always best to be as self-sufficient as possible. First Things First Before hitting the road, make sure you have your emergency supplies. Most cars come equipped with a simple jack, lug wrench, and spare tire, but be sure to check them. Make sure the tools aren't damaged and check the tire to make sure it isn't flat. If it's been in your truck or under the car for an extensive period of time, it is possible that it has gone flat, so take a peek. If it is flat, get it fixed. Additional tools you can keep in your trunk that will make a tire change easier and more comfortable, if you so desire, include the following: Flashlight (with extra batteries) - This is important for other emergency situations as well. Gloves Cushioned mat to kneel on Rain poncho Tire foam spray Tire gauge Tire blocks Changing Your Flat Tire Find a safe spot to pull over. Taking the nearest exit is safest if you're on the freeway, even with a blown tire (just put on those hazard lights). If getting to an exit isn't an option, pull as far onto the shoulder as possible and on a straight and flat stretch of road, not on a curve where cars may not be able to see you when coming around. Don't park in the middle of a curve where approaching cars can't see you. If you have a manual transmission, leave your car in gear. And don't forget to set your parking brake! Turn on your hazard lights. Get the lug wrench, jack, and spare tire from the trunk and bring them over to the tire that is flat. Loosen the lug nuts with the wrench. "Loosen" is the operative word. Don't remove the lug nuts yet; just loosen them by turning the wrench counter-clockwise (just remember "lefty loosy" "righty tighty"). If the lug nuts are extra tight, try placing the wrench on the nut and standing on the wrench arm to use your full weight on it. Hitting the wrench arm with a rock is also an option. Note: You may need to remove the hubcap (if your tire has one) to do all this. Lift the vehicle off the ground with the jack. Consult your owner's manual for the specific locations to place the jack as different models have different spots. Once the jack is securely in the correct spot, jack up the car until the tire is approximately 6 inches off the ground. Remove the lug nuts and pull the tire off the car. NOW, you can remove the lug nuts. Put them all in one spot so you're not missing one when you need to put them back on. Then pull the tire straight toward yourself to remove it from the wheel base. Place the spare on the car. Line up the lug nut posts with the holes in the spare, and push the spare all the way onto the wheel base until it can't go any farther. Put on the lug nuts. But don't tighten them all the way. Lower the car back to the ground. Bing the car back down to ground level using the jack and then pull the jack out from underneath the car. Tighten the lug nuts. Now that the car is on the ground, you can now tighten the lug nuts, but don't tighten one all the way then move onto the next one. Start with one lug nut, tighten it about 50%, move to the opposite nut and tighten that one about the same amount. Keep tightening opposite lug nuts gradually in turn until each lug nut is as tight as it can be. Put your flat tire and tools back in your trunk. Be sure you don't leave anything on the side of the road. His cup of creativity bubbled with activity. As his career unfolded, it became clear his destiny was to shake off his contemporaries and to do what had never been done before. He was David looking for his Goliath. He was fearless and more than a bit of a gambler. Ready to risk his fame and fortune, he jumped head first into an inevitable collision with the establishment. He was determined to capture his dream and build a car that he believed America deserved - a safer, sportier and entirely unconventional sedan with baked-in engineering that his competitors could not match. Early in his career he and a partner worked to help Henry Ford with race car engineering and design. Tucker was the inventor of the Tucker Turret, a powered gun turret that was mounted to military vehicles in the Second World War. The Tucker Turret was an innovation that played a key role in the success of the allied armies. Tucker is most remembered for his attempt to challenge the big three American auto manufacturers by starting his own, ultra innovative car company, the Tucker Corporation. Tucker's goal was to apply his unconventional wisdom and common sense to build a car that excelled in areas such as styling, safety, performance, value, and engineering. If Tucker succeeded it would have taken the "Big Three" several years and hundreds of millions dollars to retrofit their cars in an attempt to compete. And as they did so they would have been relegated to the side of the road as they watched a Tucker drift by, eroding their domination of the American car industry. Tucker accomplished what he set out to do with what he called the Tucker 48. The Tucker 48 sedan was unlike any other car in the world when it was introduced. Some of its most unique features were a "Safety Windshield", a centered swiveling third headlight, a quick swap powertrain setup, and a rear mounted "flat six" aircraft engine that had been updated with water jackets for proper cooling. The Safety Windshield was anti-shard laminated and was designed to be easily removed in the case of an accident. The centered swiveling third headlight was synchronized to the movement of the steering wheel to help the driver see around bends in the road. Even today, synchronized headlights don't appear in any but the most expensive cars and their appearance is a relatively recent addition to what are supposed to be "state of the art" automobiles. The quick swap powertrain (engine and transmission) setup was designed to be easily be swapped within fifteen minutes of arriving at a Tucker service department. This system was developed so that customers could drop off the powertrain at the dealership and leave quickly with a "loaner powertrain." This would allow an owner to avoid waiting, sometimes for days, as their car was repaired, an inconvenience common among conventional cars. No... there is no punchline here pitching you a magical product to increase the life of your golf cart tires. We are wish there was. But what we can offer you, free of charge, are these 4 great tips for getting the most out of your golf cart tires; whether your tires are turf / street tires, all terrain tires or off road tires. Read on for tips that can save you money and keep your tires looking fresh longer! Check Your Air Pressure This is a simple, but commonly overlooked practice. We know, we know... you would much rather be out conquering the next dirt trail or gravel pathway with your ride than sitting in your garage (like a nerd) ensuring the proper pressure has been established in your golf cart tires. But trust us when we say that checking your tire pressure every few weeks can help you conquer more terrain on a smaller tire budget. It is best to check your tires when they are cold (before driving your cart) as driving the cart before checking will heat up your tires and give you a false, higher tire pressure reading. It is wise to check your tire pressure once a month (every 3 to 4 weeks) because 1 pound of air pressure or more can be lost each month due to permeation resulting in lower gas mileage and additional / uneven tire wear. Even more permeation than this can occur in the warmer months of the year. Tires that are under-inflated run hotter than those that are properly inflated due to excess room for air expansion in the under-filled tire. Over inflating a golf cart tire, on the other hand, can cause tire blow outs at higher operational temperatures. You don't trust strangers... right? Good. Don't trust the strange tire pressure gauge at the gas station or club house. Those things are about as useful as scraping your knee in the parking lot. Get yourself a good tire pressure gauge (they are only a few bucks). Use it on ALL your vehicles and start realizing better gas mileage and less wear. It's un-American not to do it. Check your Camber Walk to the front of your glorious golf cart, turn around and stare back at the modern marvel you have worked so feverishly on. After you snap a few art-museum worthy photos and posted them to Facebook (wait until you get at least 3 likes), take a second to observe the camber of your golf cart. Camber is the angle of tilt the tire shows toward or away from the frame of your golf cart. If your tires slant inwards -- (with the tops closer together than the bottoms, like a school child holding in the need to go to the bathroom) -- your tread will wear away on the inner portion of the tire first. If the tops of the tires tip outwards then the opposite is true and there will be more wear on the outside of the tire. The way to mitigate a camber issue is to make sure your tires are in proper alignment. This brings up the issues of toe, tie rods, alignment adjustments, camber and more. Toe is a simple way of measuring the stance of your tires, Think about it as "camber from a birds eye view" because in this case we will be looking at our tires from the side of the cart and not the front or rear. Your golf cart tires are on one axle and this axle can be thought of as the "foot". Staring at your cart from the side (after snapping a few more pictures) Toe in means that the tires are slightly closer together at the front of the tire which will cause additional tread wear from the outside. Toe out means that the rear of the tires are closer together (imagine the visual of putting your heels together) which will cause the tires to wear from the inside more quickly. Avoid Hazards and Potholes Unless you have one meanoff road tire, you should probably not purposefully attack every curb or embankment you see. Try to avoid road hazards and high speed pothole / hole-in-the-path impacts. This simple trick will no doubt increase the life of your tires by 1,000 miles. The Transit recently had its 50th anniversary within which time it has cemented itself as one of the most popular commercial vehicles. Some of the less known facts about this vehicle are as follows: In 1972 London's Metropolitan Police complemented by calling it "Britain's most wanted van." Scotland Yard once described the Transit as the "perfect getaway vehicle" used in "95 per cent of bank raids". On October 1985, Sen'or Garcia, was caught by a freak snowstorm some 3000 metres up a mountain pass. He was forced to abandon his Ford Transit. The vehicle was subsequently buried under five metres of snow and could not be retrieved. More than six months later Garcia returned to that place and he was amazed to find that the Transit's bodywork was only slightly damaged and the Transit started up at the first try and without further ado, he was able to drive it safely back home! Steve Matthews used his Transit to leap over 15 old cars. The only modifications included removing of windows and gaffer taping the doors and bonnet. While moving two baby elephants at London Zoo in 1965, handlers turned to their Transit to get the job done. It travelled over 7,500 miles in the Sahara desert. The first Ford Transit was built at Langley, Berks in 1965. Ford took £33 million of Ford Transit orders before the production got started. When the Ford Transit was under development, its name was given as Project Redcap. Professor Reyner Banham once said, "If anthropologists and archaeologists continue to insist on evaluating civilisations by their artefacts, we deserve to be remembered by the Ford Transit." Clarkson drove a Transit hover van up the River Avon on Top Gear. One out of every four vans sold in the UK is a Ford Transit. A Czech driver, driving a Ford Transit once complained because his odometer, stopped at 999,999km. The 1 ton Transit Custom was named "International Van of the Year" and was the first van in its class to receive a 5 star safety rating. 48 students from Barking College near London set a record by squeezing themselves into a Transit minibus in 1965. The 2006 Transit, is the first van ever to offer a front-wheel drive, rear-wheel drive or intelligent all-wheel drive (AWD) system, the best of icy winter conditions. The #Ford Transit was used to carry out maintenance work on Swiss railways. It was identified that the distance between its front wheels would easily allow it to run on the rail tracks. Wildlife wardens used 1970 Transits to tour the grounds at the Woburn Abbey Safari Park in the UK. Some Transits spent their entire life span working down in a salt mine in Cheshire, England. It used to transport people and explosives through miles of tunnels. In 1985 some Ford apprentices from Dunton built a floating Transit to take part in the annual raft race at Southend, Essex. We do this so as not to pollute and conserve fuel. However, drivers have nightmares regarding the cost involved in passing such test. When this problem occurs, our vehicle must be either brought to a garage or you can try to fix it yourself. The first one is not a problem if you have money set aside for this situation but what happen if you decide to do this yourself? How do you begin? What tools do you need? Where do you get the info to fix this problem? Fixing your own vehicle is a scary situation but if you bring your vehicle to a shop, here are what you are up against: (1). Cost of scanning for codes including one hour diagnosis to find the problem. $100-$150 (depends on the type of vehicle). (2).another $100 per hour as soon as the mechanic starts working on your vehicle. The final cost can easily run you from $300-$800 just to fix just one problem. And assuming the mechanic finds another code or sensor that can cause another smog failure, which will be extra. So why not try to do it yourself? An example is shown below on how a smart driver will fix his own smog problem using the check engine light from the dash panel: My 2001 Ford F150 Pick up truck has flunked the smog test and has this code P0402: EGR flow high; it is now stored on my engine computer. I tried fixing this myself and when I checked vacuum to the egr valve port at idle, the engine stopped which confirms to me that the egr valve is OK. The engine is running properly except this check engine light comes on all the time which will fail my smog test. Is there a common fix for this code so I can pass this smog test? Looking at my files about this vehicle, this problem is indeed common and here is what I told him: There is a common repair for this and all the time it needs the changing of the DPFE sensor. This sensor appears like a small box with 2 ports coming from the exhaust.Sensor is located between the valve cover and throttle body with tubes running from it. This sensor calculates the exhaust back pressure when the egr valve is activated. The passages or tubes for this sensor can get broken and will trip the code but there are lots of failures on the sensor itself. Also, if the tube is blocked with carbon and restrict the flow; the code can be set too. To check, measure the signal voltage of the sensor as shown in the wiring diagram. Max reading should not exceed 0.9 volt or it means the sensor is defective. As my subscriber, his initial expenses are: cost of getting the code which is free and the vacuum pump is about $20. The final fix for this was the replacement of DPFE sensor. A digital voltmeter was also used which can be bought for around $50-$100. If you add the cost of other common hand tools, he might end up spending the same amount of money if he brought it to a garage. However, this is the biggest difference: he kept the tools and gained his confidence, self worth and next time a code comes around he is ready. Does this approach make sense to you? It can affect both, the driver and the car. In order to keep your car in perfect running condition during summers, make sure you take it out to the mechanic for regular checkups. The tips given below will also help you to avoid some serious breakdowns during summers. Check The Tyres- Do check the air pressure of the tires and make sure there are no cracks or cuts, uneven surface and bald patches. Heat causes the rubber to get damaged which in results in punctures. Always re check the spare tire in the back boot of your car before heading out in order to avoid problems on your way. Note Fluid Levels- Counter check the coolant level regularly and top up whenever needed. If you want to avoid your car engine from overheating, check if the coolant fan is in proper working order, if not, the temperature of the engine will rise and affects the working of the car. It's also recommended to check the brake oil, engine oil and power steering fluid before going for a long journey. Take a Break- After hitting the road, do not push yourself to drive more, if you feel like too exhausted or drowsy, take a break. Long drives can make you exhausted sometimes, especially in summers. Turn up that radio and try to focus on the road. But it's wise to stop on your way after every two hours' drive. Turn on the Air conditioner- Switch that air conditioning system in your car. It will help you to ease up and will make the temperature in the car better. Currently, all cars have an air conditioning system already installed, but few older models don't have one. It consumes a lot of fuel so do not keep it on for too long either. Try to Park the Car in Shade- In summers it's advisable to park your vehicle in the shade, this way you will be able to protect your car from the direct exposure of sun. Try finding a shady spot, and use windscreen shades to help lower the temperature. When you return to your car, open all doors and let the temperature in the car cool down. This will make the car interior cool so that the air conditioner will also work properly. Use Sunglasses- The problem faced my almost everyone in the summers during driving, is the glare of the sun. If you want to avoid it, try using sun glasses or shades. Keep a pair of shades in the car and put them on while driving. If you want to improve the vision, cleaning the windscreen of your car would also help. Replacing the worn or damaged wipers on the car screen will also help in clearing the vision. Drink a lot of Water- Your body is more important than the vehicle you are driving. During the journey keep a cool water bottle with you in the car. This will keep you hydrated and fresh. And will save you from the scorching heat. Wear Gloves- Due to the rise in temperature and direct exposure to the sunlight, chances are the interior of your car will be extra hot. It's better to wear gloves while holding that steering, which might damage your skin. Do not forget to apply a sunscreen crème or lotion before going out in hot summer days. Many people find these pre-terminated cables to be very beneficial for saving time and producing a clean, professional installation. However, these same cables create a dilemma when the job requires routing through engine firewalls, car roofs, trim panels and for buildings, exterior walls. Pre-terminated cables generally have a small diameter, but the connectors on the end can sometimes double or even quadruple the size of hole required to route cabling through a roof, firewall, etc. So installers are then faced with the age old dilemma, "Do I make an excessively large hole to compensate for the connectors?" or, "Do I cut the cable and hope that I can put it back together?" For me, there is no dilemma at all and the choice is simple... cut and splice the cable! After all it's easy, the appearance will be superior and in the case of exterior installations, will have a greater weatherproof integrity due to the smaller diameter hole. It's true that many people are adverse to cutting and splicing cables because they're worried that it will be too difficult to match the inner wires or it will be point of failure. With a little bit of education on how to do it right and some inexpensive tools, these concerns vanish. For a successful splice, just follow the basic steps below: Tools and supplies If you're MacGyver, in a pinch you can make do with a pocket knife and duct tape, but for real world and permanent installations... a few more tools are highly recommended. Having the right tools are relatively inexpensive these days and become critically important for the installation of safety devices such as LED lightbars, dash lights, sirens, etc. Recommended tools and supplies are: - Wire strippers - Snips or scissors (some strippers have built-in snips) - Heat shrink tubes - Heat gun for heat shrink (a cigarette lighter or other heat sources are also acceptable) - Solder - Soldering iron - Helping Hands - Multi-meter - Rubber grommets (for automotive installations) Step #1 Determine cut location and make the cut Just before snipping the cable, give some thought as to where the most advantageous cut location will be. For instance, you may want to cut the cable in the middle to make cable routing fast or you may need to cut near the end of the cable due to additional routing points that have tight tolerances. Also, always make sure your chosen cut location gives you plenty of room to work with and to correct potential soldering mistakes. Generally, I recommend making the cut no closer than 4 inches to the end of the cable or strain relief point. Step #2 Strip cable and wire insulation For most cables, I recommend stripping cable insulation (main outer jacket) at least one inch to allow for easy soldering and re-insulting of the inner wires. Inner wires should be stripped just far enough to allow a good solder joint, usually one-quarter inch. Step #3 Prep and tin wires To prep each wire, I prefer to twist stranded wires so that they tighten and straighten. This makes the wires easier to work with and allows improved solder adhesion. Some cables such as communication or video cables may have an outer shield to minimize RF interference and perform double duty by serving as a ground. With exception to coaxial cables which should never be spliced, this shielding should be prepared as other wires with twisting to tighten up the strands. Once the wires are prepped, put a bead of solder on your iron and run the wire through the bead. The end result should give each wire end silver in color coating. Step #4 Apply heat shrink Always apply all heat shrink before performing any soldering. For most cables you will need at least two sizes of heat shrink, a large piece to fit over the entire cable and smaller pieces to fit each individual wire. Heat shrink size is very forgiving but generally a proper size is heat shrink that fits over wire and cable with as little play as possible. When applying heat shrink, make sure there is a gap between it and the future solder joint. Heat shrink that is too close to soldering heat will naturally shrink and afterwards may not allow proper placement. Another important practice is to install heat shrink on the ground wire even if originally there was no insulation at all. Even the best of solder joints produce minor imperfections and a sleeve of heat shrink over that joint will help reduce any chance of short-circuits with other wires. Step #5 Solder joints If you've tinned your wire ends, making the solder joints will be very easy and require only a small solder bead on the soldering iron. When making the joints, be sure to make smooth passes of the wires to help minimize jagged edges from forming. If any edges do form, simply use a pair of snips or side cutters to clip them off. Step #6 Insulate joints with heat shrink Once your satisfied with your solder joints, slide your prepositioned heat shrink up over the joints. When applying a heat source to the heat shrink, be sure to use the smallest amount of heat required to shrink your new insulation, too much heat can loosen or undo solder joints. The problem joints become invisible once heat shrink is applied. So again, use as little heat as possible. Step #7 Test your splice and you're done! Before using your spliced cable or continuing to route it, it's always a great idea to test it. An easy way to that is with a continuity tester found on most multi-meters. When in the continuity mode, simply place the test probes on each end of the cable. If your multi-meter has an audible alert, you should get a tone when the test probes touch cable ends, which indicates proper continuity. To fully test your installation, you should also test for shorts. With the multi-meter still in the continuity mode, choose a cable end and place the test probes on various conductors. If your splice was done correctly, you should not hear any audible alert which indicates that no short circuits were found. Thanks for reading and I hope this article has helped.
